Monel 400 is a nickel-copper alloy (about 67% Ni – 23% Cu) that is resistant to sea water and steam at high temperatures as well as to salt and caustic solutions. Alloy 400 is a solid solution alloy that can only be hardened by cold working.
This nickel alloy exhibits characteristics like good corrosion resistance, good weldability and high strength. A low corrosion rate in rapidly flowing brackish or seawater combined with excellent resistance to stress-corrosion cracking in most freshwaters, and its resistance to a variety of corrosive conditions led to its wide use in marine applications and other non-oxidizing chloride solutions.
Key areas of corrosion resistance include:
- Seawater and Marine Environments: Monel 400 is virtually immune to seawater corrosion, resisting pitting and crevice corrosion even under high-flow conditions, making it a cornerstone of marine engineering.
- Hydrofluoric Acid (HF): It offers unparalleled resistance to all concentrations of hydrofluoric acid, especially under deaerated conditions, even at elevated temperatures. This makes it the material of choice for HF alkylation units.
- Reducing Acids: It excels in handling sulfuric and hydrochloric acids at dilute to moderate concentrations and lower temperatures, far outperforming standard stainless steels.
- Alkalis and Solvents: The alloy demonstrates excellent resistance to alkaline solutions (e.g., caustic soda) and a wide range of organic solvents, chlorinated hydrocarbons, and organic acids.

Beyond its corrosion-fighting capabilities, Monel 400 provides robust mechanical properties that ensure structural integrity under stress.
High Strength: It possesses significantly higher tensile and yield strength than standard austenitic stainless steels like 304 and 316.
Exceptional Toughness: It maintains excellent ductility and impact resistance across a vast temperature range, from cryogenic applications (down to liquid hydrogen temperatures) up to approximately 1000°F (538°C) in oxidizing atmospheres.
Creep and Impact Resistance: The alloy performs well under sustained load at high temperatures and is highly resistant to mechanical shock and vibration fatigue.
Fabrication: Machinability and Weldability
While Monel 400 is a workable alloy, its tendency to work-harden rapidly requires specific techniques for successful fabrication.
- Weldability: It can be welded using common techniques like GTAW (TIG), GMAW (MIG), and SMAW. Using a matching filler metal such as ERNiCu-7 is critical. Controlling heat input is essential to minimize the risk of hot cracking; preheating and post-weld heat treatment are generally not required.
- Machinability: Machining Monel 400 is challenging due to rapid work-hardening. Success requires rigid setups, sharp tools with positive rake angles, slow speeds, high feed rates, and copious coolant. Using dedicated machining grades can significantly improve performance.
- Formability: The alloy has good ductility for cold forming (bending, flaring), but powerful equipment is needed. Intermediate annealing may be necessary for complex shapes to relieve stresses induced by work-hardening.
